I Inspect Welding Equipment for a Living—Here's My 8-Point Checklist

Before You Spend Another Dollar on Welding Equipment

If you're the person who signs off on welding gear—whether that's a single MIG machine for a repair shop or stick leads for a 20-welder fabrication facility—you know the drill. Specs look good on paper. Everything has a warranty. And then the first job runs, and you find out what you actually bought.

I'm a quality compliance manager. I inspect welding equipment and accessories before they go into service—roughly 40 items a month. In 2024, I rejected about 12% of first deliveries for issues that a few minutes of inspection would've caught. This article is that inspection process, written down so you can run it yourself.

Who Should Use This Checklist

This is for anyone buying any of the following:

  • Stick welding leads—including Miller Electric stick welding leads, which are common but not immune to off-spec copies

Checkpoint 1: Measure the Copper, Not the Label

I've lost count of how many stick welding leads I've received where the jacket says 4 AWG and the copper measures 6 AWG. It's the most common spec-inflation trick in the industry.

At 200 amps over 50 feet, 6 AWG cable has roughly 40% more resistance than 4 AWG. The result: voltage drop, heat, and an arc that wanders when you're trying to run a clean root pass. A Miller Electric machine calibrated for proper lead resistance will operate noticeably smoother.

Grab a caliper, strip back the jacket at the end, and measure the conductor. According to the American Welding Society SPA-6 specification, a true 4 AWG conductor measures 0.204 inches across. If it reads 0.162, that's 6 AWG, and the label is lying.

I'll say this for some imports though: the Amber Czech leads I've tested actually measured true to spec. Not all budget brands inflate their numbers—but you don't know which ones do until you measure.

Checkpoint 2: Soap-Test the TIG Welder Hose

TIG hoses fail at the connections more than anywhere else. The crimps, the fittings, the liner entry points—that's where shield gas escapes or contaminants get in.

Steps I run on every TIG welder hose assembly:

  1. Mix a little dish soap with water in a spray bottle.
  2. Spray every fitting, crimp, and connection.
  3. Turn on the gas to 20 CFH.
  4. Watch for bubbles. Any bubble = rejection.

That test takes two minutes. It has caught more problems than any other inspection step I do.

Also check the date code on the gas line. Most ISO 9001 manufacturers mark the hose with a date code. If that date is more than two years old, you're buying aging rubber. I rejected a TIG welder hose last year that had a 2019 date code on the liner—brand new in the box, but the rubber had already begun to stiffen.

Checkpoint 3: Feed Pressure Test for MIG Welders

Whether you're looking at an Arc Captain MIG welder or a $3,000 Miller unit, the drive roll system is the heart of wire feeding. And it's the first thing to go wrong on budget machines.

I went back and forth for two weeks before recommending the Arc Captain 200 to a client last year. On paper, the numbers were solid for the price. But my gut said the drive roll assembly was a gamble. My gut was right.

Test procedure:

  1. Set drive roll tension to the midpoint.
  2. Feed the wire through the liner.
  3. Hold the gun aiming at your workbench, trigger down.
  4. Pinch the wire lightly between your thumb and forefinger while the trigger is held.

If the wire stops feeding under light pinch pressure, the drive rolls aren't gripping properly.

The Arc Captain unit I tested had drive rolls misaligned from the factory—the groove barely lined up with the liner inlet. It fed wire fine for the first few pulls, but jammed every 30 seconds once the spool tension changed. The client lost a full day of production waiting for the replacement part. The upside was saving maybe $1,200 on the unit. The risk was exactly the kind of downtime he ended up with.

Checkpoint 4: The Duty Cycle Reality Check

Duty cycle is the most overpromised spec in the industry. The "60% at 200 amps" printed on the side panel means 6 minutes of welding in every 10 minutes—under ideal test conditions.

Here's my abbreviated test:

  1. Set the machine to its rated amperage.
  2. Run a continuous bead on a steel test piece.
  3. Watch for the thermal overload light.

Miller Electric machines I've tested tend to handle the full 10-minute cycle without tripping at rated amperage—they build in real headroom. On budget imports, I've seen overload lights trip at 4 or 5 minutes. That's not a 60% duty cycle; it's closer to 40%, no matter what the sticker says.

That said, I don't think this is always deceptive design. Some manufacturers rate conservatively, others optimistically. The only way to know is to test.

Checkpoint 5: Open the Case

I don't do this on every unit during initial inspection—I'm not trying to void warranties. But for machines I'm planning to put into serious production, I'll uncase the unit and look at three things:

  • Heat sink design. Are the rectifiers bolted to a real heat sink with thermal compound, or just hanging on a bracket?
  • Crimp quality. Are the wire lugs crimped with a proper tool (barrel indentations), or just soldered strands that glow hot under load?
  • Grounding. Is the ground point a proper bolt with a ring terminal, or a sheet-metal screw?

In fairness, the cheap imports are getting better every year. The 2024 Arc Captain units I've opened look much better inside than the 2021 versions. But it's still a lottery. I had one unit where the ground wire was attached to the case with a self-tapping screw.

Checkpoint 6: The Brand Support Question

This is the one I feel most strongly about. It took me about three years and 200+ equipment inspections to understand that the brand premium isn't about the badge—it's about the support chain.

Consider a Miller Electric welder:

  • Parts are available for 10+ years after the model is discontinued
  • Service manuals are downloadable from the official website
  • Consumables are stocked at welding supply dealers nationwide
  • Phone support routes you to an actual technician

Now, the counterpoint: Amber Czech welders, which have a growing following among budget buyers. I'm not going to bash them—some models are genuinely solid for the price. But when I called their support in August 2024 about a replacement trigger assembly for a client's machine, the representative told me to "check the online marketplace in about six weeks." Not a great answer when a welder is down and you have deadlines.

Checkpoint 7: The Small Parts That Tell the Truth

Any machine can look good when it's on a showroom floor. The small components are where quality lives or dies:

  • Ground clamp. Weak spring tension, thin copper jaws. Clamp it to a steel plate and tug. If it slips, it'll burn when you're out of position.
  • Cable strain relief. Where the cable enters the machine, there should be a lock collar or grommet. If it's just a hole, the cable is going to chafe through eventually.
  • Trigger assembly. Squeeze it a few times. If the actuator rattles or the switch feels mushy, that's a machine that'll spend time in the shop.

These are the parts that don't make it into spec sheets, and they're the parts that fail. One of the welders I inspected from a budget import brand had a trigger that sounded like a bag of marbles.

Checkpoint 8: The Burn-In Test

This is the final gate, and the one most people skip because it takes time. It's also the one that's saved the most money.

Here's the process:

  1. Run the machine at 150 amps on mild steel for 20 minutes.
  2. Let it cool completely to ambient temperature.
  3. Repeat the cycle twice.

You're looking for:

  • Consistent arc behavior with no random spatter or stutter
  • Steady wire feed, no jerky pulsing from the drive motor
  • No electrical smell—that distinct "hot electronics" odor

I caught a failing rectifier in a TIG welder this way in Q1 of 2024. It ran great for about 15 minutes, then the arc started stuttering. That machine would've cost an estimated $6,800 in lost production in its first week at the shop that ordered it. So glad I ran the burn-in before signing off.

Common Mistakes I See

1. Believing the spec sheet. Rating stickers are marketing documents, not test reports. Verify what matters.

2. Using budget equipment for business-critical work. For light-duty or hobby use, an import MIG welder or Amber Czech unit is a fine decision. But if you have deadlines and payroll, calculate the cost of downtime before you calculate savings. I do not mean to say every cheap machine is bad—what I'm saying is: budget for the support chain, not just the sticker price.

3. Cheaping out on leads. Stick welding leads are the cheapest component to buy right, and the most common to buy wrong. They're the plumbing of your welding system—undersized leads make every other component work harder. Miller Electric's own lead sets are a reasonable benchmark for quality.

4. Skipping documentation. Save serial numbers, model numbers, purchase receipts, and date codes. A warranty is only as good as your proof of purchase. I've seen businesses find out the hard way that their "5-year warranty" required paperwork they didn't keep.

After seven years of inspecting this equipment, here's what I've come to believe: the fundamentals haven't changed—copper is copper, good liners feed wire consistently, and duty cycle is about thermal reality, not marketing language. But the market has changed a lot. Import welders are dramatically better than they were five years ago, and the top brands have responded with more competitive entry-level options.
